Hotembossingisoneofthemostwidelyusedtechniquesinpolymermicrofabrication.Continuousenhancementofthisprocess,however,isneededtoovercomesomeprocesslimitations.Onemajordrawbackisattributedtothelongcycletimecausedbyslowthermalcyclingofthemold.Thelongdwelltimeatelevatedtemperaturescouldfurtherresultindegradationoftheembossingpolymer,especiallyforthermallysensitivepolymers.Anotherdrawbackliesinthedifficultyinreachinghighembossingpressureandthusinreplicatinghighaspectratiomicrofeatures.Inaddition,discretefeatures,suchasholesand3-Dmicro-partsaredifficulttofabricateusinghotembossing.Anumberofprocessvariants,includingroom-temperatureembossing,rapid-thermal-responseembossing,two-stationembossing,constant-temperatureembossing,rubber-assistedembossing,through-thicknessembossing,andclose-dieembossing,havebeendevelopedandinvestigatedbytheauthorsforfurtherprocessimprovement,withtheperformancecriteriaprioritizedonreplicationfidelityandprocessefficiency.Bymeansoftheseembossingvariants,qualityandproductivitycanbeenhancedwhiledifficult-to-embossmaterialsandgeometriescanbeincorporated.Inparticular,athermalcycletimeontheorderof10s,anenlargedprocesswindowforembossingpressurebuildup,andanabilityforthrough-thicknessembossingofdiscrete3-Dpartswereachieved.
